Pat, I think it would be helpful to know:

Does this occur with all messages you try with and with all kinds of
attachments or are only a few involved? What type of file is the
attachment anyway?

What Stuffit products and what version do you have installed? Do you
perhaps have several versions installed at the same time? Perhaps Stuffit
Deluxe and DropStuff are getting on their toes or your have another app
set to do their job. 

Actually, I'm not sure whether PM does the stuffit encoding by itself or
if it asks Stuffit to do the job. Maybe someone that do know can fill in?  

The -192 error is "Resource not found" so it may indicate the attachment
now for some reason lacks a resource or from somewhere gets a pointer to
a lacking resource. Or maybe not.

Are you forwarding the message?  If so, is it possible the attachment
have been moved, by you, another user or script, since arriving on your HD? 

Another candidate for a solution would be to delete the prefs and plist
files for the stuffit products you think are involved and probably
Powermail too.

But please give more related background data.

I see only "Manual", "Go to Powermail web site" and "Powermail Faq".
There should be more options in the help menu?
