Try AppleDouble. I think that's the most cross platform friendly method. BinHex is pretty much Mac specific. I use to use AppleDouble with Outlook Express and rarely, if ever encountered the type of problems you are seeing.
Sorry, no improvement. I sent a previously unreadable .pdf to the same client using AppleDouble encoding and it made no difference. So I think it might be a different problem.
