I finally managed to create a usb stick
I think I know the reason why it failed. On the 'karmic+puredyneppa' machine I
used, only "syslinux-common" (puredyne ppa version) was installed but not
"syslinux".
On the current computer i'm using (jaunty), i've got these 2 packages installed
(from puredyne ppa). And the script succeeded in making the usb bootable.
hope it helps other who could have the same problem.

So obvious that it probably doesn't need mentioning, but just in case:
you might want to back up your data first! Boot from the Puredyne
USB, and burn all the cool artwork you made with Puredyne to CD or DVD
or copy it to another hard disk. Then:
- get the DVD ISO
- burn and boot in the DVD
- plug the Puredyne key
- check with dmesg which /dev is your key (/dev/sdb ? /dev/sdc ?
/dev/whatever ? be 100% sure!!!)
- then type:
sudo /sbin/make-live-device.sh live /dev/yourdevice
That's the theory: in practice the desktop automounting messes things
up [1] with the older version of the script on the released 9.10
ISOs. The easiest way to work around this at the moment is (running
from liveDVD):
$ sudo service gdm stop # make sure to save any open work first
log in as lintian:live
plug in your key, check dmesg to see which device it is
$ sudo make-live-device.sh live /dev/yourdevice
$ sudo service gdm start # and you're back in the room
