for reasons of QLogic HCA OFED+ compatibility I need to find a version
of lustre that that will work with the RHEL55 2.6.18-194 kernel.
The version on downloads wants 238-12-1(RHEL5.6) but Qlogic say their
drivers don't support that.

We are new to this lustre filesystem.
We have installed some 30TB of lustre filesystem configured on client
systems.
We have 2 MDC servers (MDS) which are in HA mode with IB interface and 1
/mdc filesystem mounted with 500GB of size.
we have 2 OSS servers with HA
8TB LUN is a big device, I have ever had a 3TB OST device error, whose
e2fsck consumed about 10 hours, with Lustre 1.8.1.1 and
e2fsprogs-1.41.10.sun2. Maybe you can first upgrade your e2fsprogs?

Make sure you're running the latest e2fsck

To me, 30 hours seems like a while for 8TB of data, however if I recall,
pass 1D can take a very long time on corrupted FS.
