Wow, seems like a lot of work...

I'll point out that somebody has already done this with pfSense.  Pick up a
used small chassis Dell Optiplex ($200 / US$), slap in an extra ethernet
card and load pfSense.  There's even a gui add-in for pfSense already built.

Or, better yet, maybe load Karoo Bridge on said $200 box and use that in
behind OpenWRT.  http://wiki.sipfoundry.org/display/sipXecs/Karoo+Bridge+SBC

This will give you a standalone SBC which I think is what you're trying to
get to.
