This problem it's very curious... if you're able to unzip the initrd.img, created by si_prepareclient, I suppose it has been correctly compressed. But your kernel is not able to uncompress it. And the problem seems to be in the zipping process, since you don't re-create the filesystem on the unzipped initrd. So... what's wrong in your kernel? could you post the config of the kernel in your golden client (in particular the "Library routines" section). Moreover, do you have the same version of gzip both in your image server and in your golden client? I suppose you ran the recompression only in your image server... what happens if you try to recompress it in your golden client?
