I have been using IPCop and it has done the job fairly well.  I went to a
LightSpeed firewall so I no longer need the URL filter on IPCop.  The real
problem I have with IPCop is twofold.
1. For some reason the way I have it set up fight now it will not let ANY
Windows 7 or Vista boxes get any traffic through it.  I fought that battle
and lost.  I might have better luck if I do a fresh install of IPCop.
2. The Vendor for the security cameras cannot figure out how to set up VLAN
/ Tunnel etc with their equipment with an IPCop box.  Their response was
"Well it is not a 'real' router".  So basically their packets are just
broadcasting across my network and I am guessing they are creating a LOT
more traffic than I really need to have.

I may redo the IPCop box or look at PFSense.  (Would miss the classroom
extensions capabilities of the IPCop box if I go away from it.)

Looks like I need an "expert" on routing and traffic etc.  Any suggestions?

Anything should be able to run that. I have two setups. Bothe have
effectively run 400+ systems. ipcop on one and pfsense on the other. I
wouldn't trade either for a proprietary system o do the same thing.

That being said, I have been in cases where cisco/sonicwall etc systems have
been installed to run systems. Something like a cisco ASA 5505 would be good
enough.  

I have worked with schools all over the country and there are many different
setups which don't follow size/numbers etc. I have seen schools running
18,000 computer systems with dual pfsense carp failover firewalls. But I
have worked with a school who had 18,000 computer systems and a good sized
sonicwall appliance.

So really whatever you choose to go with, make sure YOU can support it. Make
sure it will run and make sure the hardware will hold up. Make sure you can
scale it to say 20-100mbps if needed.
