You just got a bad start on compiling unattended, probably using different users. I believe Debian Etch is the platform that gives least headaches compiling unattended, changing to another will not help much. Im using debian etch and its just fine. There is a 'flag' file in the busybox-1.6.1 directory ".stamp-busybox-patch" that controls if the patch is applied or not. This has probably gotten out of sync for you. Basically delete the busybox-1.6.1 directory again, do a "make download" and a "make" :-) If that does not help try deleting the "stage1" and "stage2" directories and the files ".stamp-stage1" and ".stamp-stage2".
