I'm not so sure this cannot be automated (Python + Fontlab) and the cost be brought really down.
Oh yeah. I wasn't saying this was a sensible or efficient idea, only that a large part of it seemed plausible, given what I've seen my more Python-savvy colleagues doing with FontLab and, even more impressively, RoboFab (http://www.letterror.com/code/robofab/)
