Rick,

Another good way to make sure that the disk is clean, is to use the 
manufacturers HDD tools and let that do a low level format.

Very recently I had an issue with a client that had used some utility to 
alter partitions around.  Anyway the HDD had about 250Mb of bad blocks 
that Fdisk and format would not clear.  Running the manufacturers 
testing tools, low level formatted the drive and pronounced it fine !!
Sure enough, all the bad blocks had gone and full capacity was restored.
A normal fdisk and partition got my client to where he wanted to be.  
Minus his data though.
