Don't waste the call to Sears.  I'll save you that expensive repair trip and 
ask one of my techs for you.

  I'd give sears a call and ask them. My softener holds about 150 pounds of 
  coarse salt and I've never had it harden up on me. I usually add 2 50 
  pound bags in the spring and then again in the fall.
