Did you look at the instructions for upgrading the classic on the 
website? If there isn't a program to format the SD card, go into 
the file manager and the directory of the SD card and make sure 
there are no files on the card, hidden or otherwise.  I bet the 
card has at least 64 mb on it which would be more than enough 
space.
