At last (knock on wood)
It is somwhere in the path to the ignition key the "weak link" is.
If I bypass the ignition key & go directly to the battery it starts every
time now!
So I'll simply connect the ignition circuit to a relay instead.
Will a 30Amp relay do?

That should be a big enough cable. Try the jumper cable from batt, neg. to
the starter. That will test your ground connections. Powermaster will stand
behind their starter if it is less than a year old.

I'm thinking about to just scrap the starter & buy a new one!?
I'll hook up a few more ground straps and see and
try a third battery From my other GM (Opel)
Actually I don't think the ground is the problem but
one never knows. The cable from the battery to the
engineblock is approx 1/2'' thick & that ought to be enough?

Pelle, There is no ground connection post on the starter. Don't hook a
ground up as both posts are positive. Look closely and you will see they are
linked together. The starter grounds via it's mounting to the block. If you
are thinking that you have a bad ground, try using a jumper cable from the
battery negative to a starter mounting bolt. That will eliminate a ground
issue if one exists.

Are you guys familiar with the Powermaster 9000 starters?
There are two fat connectors at the end of the solenoid.
I assume that the other big connection at the end of the starter
is for ground connection? (I didn't do the initial installation
and assumed that I should be this way)
Right now is the starter only grounded via the block.
Could that be the problem?
My plans for today!
Add groundstraps to the frame & firewall to a total of four
All around the engine.
Run a separate heavy gauge ground cable from the connection
on the block to the starters second connection. (If that's what it's for?)
Run a new super heavy gauge cable from the battery to the
junction on the enginblock.
Add a relay to control the starter rather than letting the
Ignitionkey take the load!

Check each cell and as Mark wrote you will very likely find a weak one,
if all connections and grounds are good. If the battery is a Ford truck
battery it will never work correctly.

I really don't know what to do now!
The battery is fairly new (approx one year old).
The starter is new.
All cables are new.
The ground straps are new.
The problem is that I can only engage the starter 3-5 times
when the battery I absolutely fresh charged.
After 3-5 times the starter begins to hit the flex plate.
If I charge the battery for an hour or so it's ok again!
The starter looks ok, so does the flexplate.
How many cold start amps is needed for a powermaster mini starter?
It is as if the battery is a bit too weak even though it's supposed to
be a truck battery!?
Any input would be appreciated!
