You need to repeat the rsync until it doesn't try to downkoad any files (to 
catch anything that was updated while you were downloading), then make a boot
floppy with the hd.img.  The updates are likely the reason for the failures.
You just need to remember which partition you saved it to and the path
(relative to that partition) to the root of the installation.  For example, on
my machine I am mirroring on /dev/hda13 in the /cooker directory.
