If you only need a 1/16" radius, why not just touch the corners of the plugs 
with a bit of sandpaper.  It will be a lot of fiddly work, but probably not 
much more time and effort than what you've put into trying to automate it.  
(saying you could have been done by now)

Actually, I am not sure I did. Those look to be 1/8" radius, not 1/16" radius.
