I was thinking more along the lines of sharper tools. Alu's oxide coating (Iforms on exposure to the oxygen in the air, in sub .001 seconds, is hell on the tools cutting edge regardless of the cutting tools materiel. This results in the alu being pushed out into the intersection, smeared before it has developed enough force to cut. I think also that I may have miss-understood the target result desired. At first read I thought of an image of using a keyhole profile cutter, making intersecting "T" tracks in a thick block of alu. Even by milling out the center first, that would be a stressfull, bend the shank cut for a keyhole shaped cutting tool. IMO that would require both under oil cutting to reduce the oxide formation and the rate of tool dulling, and a final 3 or 4 pass finishing "spring pass" cut with a fresh tool to cut to final mitre bar fitting size. Decent life of the resulting fit would mean a heavy anodic finish. But I may have miss-interpreted the question too.
