Hi Chris,
I'm doing almost exactly the same process on a bigger mill.
1. Z axis has a 3:1 belt drive to the shaft that turns the bevel gear that
turns the knee screw.  Run with a Gecko 1200 oz_in motor on 65VDC power
supply and at the moment my ELS as the knee up/down control.  I've had it
going up and down with Machinekit on the Beagle.
2. The Y axis conversion using stock screw and 4:1 belt reduction uses a DC
Servo, 105VDC, HP_UHU Drive.
3. Patterns are complete and two of three castings done for X axis. Will
also use the HP_UHU Drive.
4. Fourth axis pattern for Harmonic Drive mount complete, larger crucible
built but pouring shank incomplete.  Still need to create chuck holder for
harmonic drive.  Sometime in the next week the STMBL Servo drive PC boards
will be shipped.  This will run directly off 110VAC although it could
probably also use the DC Servo Power supply.
5. Surplus PCs have been purchased along with faster video boards and
LinuxCNC installed.
6. Like you the intention is to eventually replace the screws with ball
screws.  But first build up the rest of the infrastructure.
