I had a lot of troubles with sparking when I bought my conversion with an Advanced DC motor. It was running in reverse without the timing adjusted. It ended up melting some brush springs and part of the brush holder. After changing all the brushes, springs, and the brush holder, it has been working fine for 25k miles.
Make sure your motor rotation and timing match. In my case, the motor was reversed because Honda motors turn opposite most other vehicles.
