Just picked up the truck from the shop -- smooth as silk!!! It really is awesome having it back and as quiet as it originally was.

This was one of those odd, double-failure situations.... When we initially started getting the vibrations and hearing the awful sound coming through the truck body, I figured something was loose so I tipped the truck bed up and checked, and one of the two motors had a couple of loose mounting bolts.  So I tightened those up and figured we were done -- but the vibration sound continued; only when under acceleration or deceleration.  After replacing the batteries I took it in to get it looked at and they discovered the bad pinion gear bearing. I must have a thing for pinion gear bearings -- Back in 1975 when I started driving my first car was a 1960 VW beetle. Shortly after I started driving it it developed a grinding noise and it turned out to be a bad pinion gear bearing!

I'm almost finished pulling all the EV parts out of the Force -- just the motor/gearbox assembly is left.  Part of me would like to transplant them into our 2000 Honda Insight to convert it into an EV if we can't sell it.  But after doing all the work to get the half-shafts out (good lord, 22 years of corrosion made getting the bolts out of the struts nearly impossible!) and looking at how all the front-end parts fit together I realized just how tailor-made the Solectria gearbox is for the Metro, and I doubt I could fit it into the Insight.  That gearbox is a thing of beauty.  The motors I'm keeping because they could go into the truck; I guess I'll sell the gearboxes to get them to a good home.
