Apologies - I just sent a new post about this, I didn't see this thread. Short version: As of today (May 18 2009), IE still doesn't download right (valid .zip with junk binary file inside), Firefox and Opera download valid archives but without any custom theme changes.
Out of curiosity - how difficult would it be, by hand, to edit the default CSS file using values from the URL that ThemeRoller generates?
