I did it on an isolated LAN (basically a crossover cable to my laptop.) Once it was up and running, I physically replaced the old unit. It should work fine loading a config file from an older version of pfSense to a newer one. Note however, that the RRD files will not transfer properly if you switch from 32 to 64 bit, unless you upgrade the old machine first.
