Last time I switched hardware, I just did a restore to the same version of pfSense (since old machine was already running latest) and it prompted me for the new interface names to map to the LAN/WAN/OPT interfaces. I did it on an isolated LAN (basically a crossover cable to my laptop.) Once it was up and running, I physically replaced the old unit.

It should work fine loading a config file from an older version of pfSense to a newer one. Note however, that the RRD files will not transfer properly if you switch from 32 to 64 bit, unless you upgrade the old machine first.
