The problem could finally be reproduced….
It only happened when - certain file types (docx, xlsx …) were chosen with the open file dialog, e.g. when you click "Attach file" link or use the "Mail>Insert>File" menu item - when the open file dialog box was used in 'column mode' - and/or when when 'quicklook' was used to see the contents of the file - and only when running Mac OS X Lion Using drag and drop to the window or application window or using AppleScript to attach the file works alright.
