Simon,
I don't know how experienced you are so some of the questions may seem a bit
basic, I think your problem will turn out to be something pretty simple,
they still can be hard to find though.

The engine drives well at 25 btdc as you would expect it to behave.
OK

If it any more advanced than that it misses at idle and breaks down badly
under acceleration.
More than 25 I'd expect that, what if it's set to 14 or so - same thing?

The pulley and front case were in the car before as is.
OK

tdc as per the pulley is actally tdc acording to no 1 piston.
OK

At tdc no 1 the drive slot is approx in line with the mounting bolts.
This is in the correct position.

But I am unsure what you mean by the half moon thing?
Is the slot not central or something?
Yes, but the half moon direction only determines which plug is #1 - nearest
the radiator (on the dizzy) is correct so nothing to do with your problem,
even if it's out 180 deg

As for the mechanical advance I don't think this will be a problem either
way as it is only going to make the timing advance to where it dosn't seem
to want to run.
I disagree with you here, if the mechanism is jammed it will run like sh*t
and that's where I'd be looking for the trouble from the symptoms. Also you
didn't say if you have disconnected the vac advance - webers don't run well
as the pulse too much.

What sort of dizzy are you running, i.e. points or electronic?
Have you connected a dwell meter to check the runout on the dizzy shaft?
Are you running a ballast resister? and correct coil to suite, checked the
capacitor
Is the ferrite electrode in the top of the dizzy cap stuck? or damaged
What camshaft are you running? mild, wild etc
What lash pads? stock or modified to suite camshaft
Did you set your clearances correctly i.e. with the heel of each lobe
pointing vertical?
What fuel are you using? eg LRP, PULP, Optimax
