You might also have hit another limit of the card, namely free directory 
space. There are only so many files that can be stored in a FAT16 
directory (which I assume is how your SD card is formatted). You might 
have hit that limit.

Does anyone know a Linux tool that would analyaze a FAT partition for 
available directory space?

Two good Linux programs that I use frequently are Audio Tag Tool and 
Easytag.
