DeVaul-- I was interested in doing this myself (PB 540c, as well), but since my PB is destined for other purposes (picture frame!), I abandoned the idea.
BUT, not before I found what seems to be a good stateside source for the A-sized cells needed to perform the operation. Try this place: http://nicdlady.com/cell_pr.htm#nickel. (I guess that's pronounced "Naked Lady"?) The e-mail I sent was replied to quickly and they said they had the Sanyo HR-AU in stock. 2700 mAh for $4.00 each! Others can speak to the process, but opening my battery up with an exacto knife was an easier task than I imagined; just be careful that you don't cut too far past the seam, or else you'll end up slicing traces on the little PCB in there.
