An additive especially targetted at gearing may help - although regular
hypoid is usually very good.

Are we assuming therfore that diff noise is a feature on all RWD kit
cars? I don't really have much experience of any others, but none I
know of re-use the Ford rubber coupling on the gearbox output, and all
are very close to your ear. I suspect the Xtreme may be worse for a
number of reasons. Firstly the panelling is stainless and probably
transmits the noise more than the aluminium panelling on Westfields
and other similar space frame cars. Also quite a few RWD kit cars
also use the rear bulkhead as the seat back, covering it in a thick
seat pad. And on my car and quite a few other Xtremes I've seen the
interior isn't trimmed save for a few sound deadening pads on the
tunnel and rear bulkead, and most kit cars which are not track day
orientated are probably fully trimmed. I bet that helps a lot with
all the noises.
A bit of clunking I can live with. That's to be expected when you
take the damping out of a system which inherently has a bit of
backlash. No one is going to expect a super quiet drive with
production car levels of NVH in a kit car. It's the overrun drone
when it's hot I want shot of. If a less worn diff is likely to at
least partly cure that then I'd be happy. It sounds like it might
help, but I can conclude from the feedback above that it's never going
to be cured, so a £500 spend would be ridiculous, especially when I'm
looking to sell the car. If I can find a low mileage diff for
sensible money on Ebay I'll compare the two and flog the worse one
back on Ebay.
