I would love to be able to buy a factory highway capable BEV. I would want
a 5 passenger car with at least a 100 mile range, preferably further.
Something like the RAV4 EV would be a good fit, but I can't justify $50,000
for a used one, especially when I can't get service on them locally (there
are 2 that I know of in my state (Maryland). If I could get a new BEV for
$30-35K, I would buy one. I cannot do a conversion at my house (already got
in trouble with the county for working on my car in my driveway). Also, the
batteries needed to get this kind of performance are not available to
hobbyists, and apparently are not even available to small manufacturers, but
only (maybe) to large manufacturers who could place orders for millions of
batteries.

I think there will always be those who will roll their own, just as there
will always be those who want to customize and hop up ICEs. Look at some of
the NEDRA racers. A production EV could never do what those guys are doing.
There will also be those who will do conversions for cheap transportation,
and wrecked production EVs will be worth their weight in parts.

With the recent threads of people wanting to build their own hybrids I
can't help but ask myself why? This is as I look out at my 2001 Honda
Insight that I bought brand new and still love. I always wonder why these
hybrid folks want to roll their own when they can just go out and buy one
straight from the factory. I know the main reason is because they want to
build a plug in hybrid. Still, I am doubtfull that they can come up with
something anywhere close to as good as the hybrids that can't be plugged in
but can be purchased at a dealers lot.

It leads me to the question of what you would do if you could buy a factory
EV. Let's say it was like the hybrids that you can buy now that come at a
premium. I think the hybrid system on a Honda usually costs about $4000.
It's hard to say exactly because they usually throw in a bunch of upscale
options as well to kind of hide some of the cost, but let's go with that
marketing model. If you could buy a factory built Civic, Accord, Camary,
S10 truck etc... that was just like it's ICE counterpart, but you had to
pay a premium for, what would you buy, and how much more would you be
willing to pay? Would that be the end of EVs as conversions, or would the
type of people that haunt this list rather continue to roll their own?

I know for me, I would love to have a nice mid size sedan and would gladly
pay up to a $10,000 premium, but only if it had 150 - 200 mile range.
Although I certainly don't need this much range everyday, it is a
reflection of some of the longer trips I would still want to be able to
take. If it only had a 50 - 100 mile range that would make it more

Ian,

E-mail Advanced DC with your inquiry. I received a nice reply and all I
wanted was motor specs and data, and I bought my Advanced DC motor from
a third party, not from them or their dealer. I received a reply in a
few days.

I read a book by an author who travels and writes, and this book was on
Australia. What a magnificent country, I could not put the book down!

Subject: Nobody wants my money. (rant for the day)

So over the space of the last week or so I've been trying to buy some
motors and batteries. Who'd have thought it'd be so hard?!

ThunderSky..
Trying to order 40x 160Ah LFPs for the MX5. I emailed my contact
(Brandon), no reply. Used their online order form, no reply. Phoned
them, it rang out and hung up on me. *sigh*

Advanced DC..
I was hoping to talk to them about becoming a reseller for their
motors in Australia, since they're very under-represented over here.
Currently there just one guy over east (~2000 miles from here). So I
phoned them, left a voice mail, no reply. Used their online contact
form, no reply. Phoned them and left another voice mail, no reply.

It's a pity neither of these companies have much competition - maybe
that's why they don't worry too much about customer service..

End rant, thank you for listening ;)

That must be one interesting Elcat!! I too would
like to hear about it. As it should get under 75wthrs/mile,
the usable range would be 150+ miles!
As a 77vdc pack setup at 350amphr sounds real good
to me, how much does it weigh, cost, peak amp? For a
200amphr version?
I assume you can't sell it here. Who is the US rep
and will you sell yours thru him?

Thanks,

Thanks. The weight is very low and is hanging below the suspension.
It works better than I thought it would. The suspension geometry
prevents dive on braking. Most everything is aluminum. I need to
weigh it but my wife won't let me use the bath room scale.300

How did you keep the curb weight so reasonable? Does the aluminum frame
contribute a lot to that?

Following similar logic I have arrived at this design:

Hopefully I will get the 15 mi range at a reasonable DOD. I won't be
going over 50MPH often or for long stretches. Need to get it on the

Rob,
The reason all hybrids use the electric motor for
acceleration not cruising is that most of your heavy
energy requirements are during acceleration and an
electric has lots of low end torque but uses too much
energy to keep going fast. I drive an Insight. I use
10 times as much energy going from stop to 30 mph as I
do cruising at 70 mph. as a matter of fact when I
used to commute 100 mi a day at 70 mph I got 65 to 70
mpg but now that I no longer do that commute and now
do almost all city stop and go I get 50 to 55 mpg... I
Also have a pure electric and if I keep my max speed
to 35mph i get almost 50% more range than if I try to
drive at 60 or higher. My experience is that electric
motive power is better a low speed not hi...

Rob,

Your idea would work but I think you would not be able to
maintain 60mph for very long. You would need a 156V or better system
with a lot of AH to go any appreciable distance. How about going the
other way around? Use the electric drive for your in town driving and
the gas engine for highway speeds? To do this on a focus all you would
have to do theoretically is replace the back axle with a ford mustang
rear end. Couple the pumpkin flange to a pulley and mount the electric
motor to the axle and attach a chain system between the two. That way
you can work out optimal gearing to achieve at least 45 mph in direct
drive. Netgain technology has worked out a controller that makes it
possible to drive an electric motor while the engine is running for a
parallel motor hybrid vehicle. Currently their system is only for
trucks but there are tons of OBD2 interfaces out there that could give
you the LOD (engine load) input or speed input necessary to use the
electric motor. There are also plenty of people who are familiar with
the CAN protocol to help you program a system that would ask the gas
engines ECU the right questions. That way you can have Full electric
(gas engine in neutral), full gas, electric assist (hybrid mode). I
hope this helps.

Subject: Weird Questions

I thought I might take a moment to explain the basis of a few questions
I've asked, as they might seem a little weird.

What I'm hoping to build is an EV-Hybrid.

The Concept.
Use an existing gas powered vehicle (in my case a 2007 Ford Fusion) to
propel the vehicle up to 60mph (legal highway speed in my state).

Once reaching 60mph, flip the electric motor on to maintain 60mph.

So basically I'm trying to learn the terminology and also understand
what kind of components I would need to accomplish this project.

Currently I'm thinking of something very simple a on off switch no
controller, and cut off switch (not sure if that is the right term) when
the brakes are applied, basically like the way cruise control works. I
would then set my cruise control on the car at 55mph, or whatever to
kick in if the electric motor became under stress.

This should bump my gas mileage very high, I'm hoping for well over
100mpg.
Obviously this type of setup would not benefit all, but would be a nice
setup for a commuter that has a fair share of highway
traveling/commuting.

It's mostly the cost.

Lowest cost, conventional 'V' or wedge belt.

Next lowest; Poly V.

More grooves to cut, but quieter, more efficient and less tension
needed. Large pulley many not even need grooves (Like Citi-El final
drive) and can be run as a flat belt.

Toothed belt; pulleys effectively gears with specialised tooth shapes,
same production method, but no heat treatment needed.

Yeah, it is. When I send 10+ amps through it, I can see it turning red, it's
almost like a light bulb filament. :) Then it breaks and cools down. I hope
that redness doesn't cause any other damage, though.

Welding in space is not possible with current unless you provide a

gas that can start a arc...

No; this is not the case. At the breakdown voltage between the two
metals, the electric field strength is high enough to rip electrons
loose from the metals themselves. The electrons form the "gas" that
carries the current from one to the other. The electrons slam into the
positive side, giving up their kinetic energy and causing major heating
at the point of contact. When the positive metal gets hot enough from
this, positive metal ions start boiling off, and become a second "gas"
to carry charge in the opposite direction. These positive ions bombard
the negative side, causing it to heat up as well.

Anyone who has used high power vacuum tubes has seen this effect. When
you overload the tube, it can arc over between cathode and plate, heat
them to incandescence, and they will melt and weld.

With this same thought a controller switch sealed in a vacuum would
have no arc...

Yes, it will (see above). In fact, the breakdown voltage in a vacuum is
*lower* than it would be with air. Air is a better insulator than a vacuum.

However, air contains oxygen. Once you do strike an arc in air, the
oxygen erodes the metal very quickly -- much quicker than in vacuum.

And as far as noise I am sure that the arch would be a good part of
the noise.

Do you mean acoustic noise (the "clack" of a contactor pulling in)? This
is purely mechanical; a contactor is just as loud with no current
flowing as it is at full load.

Or do you mean electrical noise (as in RF interference)? This is always
present with contacts, regardless of whether there is air, vacuum, oil,
or anything else between them. The electrical noise is caused by the
sudden (nearly instantaneous) change in voltage and current as the
contact opens and closes the circuit.

Thanks for the tip, Jeff.

It's working now that I replaced the power MOSFETS with new ones (~$30
delivered), changed out the open "R2" resistor with a good one, and
replaced the blown on indicator lamp.
