A growing group of electric vehicle enthusiasts are bypassing manufacturers
and converting their own petrol-fuelled cars to run as electric.

According to the Australian Electric Vehicle Association (AEVA), there are
at least 300 home-built electric vehicles around the country, with interest
growing rapidly.

It said the cars were a cheaper alternative to buying an electric car
outright and did not require specialised expertise to convert.

But an engineering expert has warned there are significant safety risks in
fitting batteries into cars — with potentially fatal consequences — and it
should be attempted only by people with appropriate expertise.

'Well and truly paid for itself'

North Queensland teacher Trevor Richards converted his 2000 model Toyota
Hilux to run on electricity in 2007 and has been using it as his primary car
since then.

The Hilux, which is registered and roadworthy, was stripped of its petrol
components and fitted with electric parts over the course of a few months.

The car is charged for free at home using off-grid solar, or at free
electric charging stations up and down the Queensland coast.

"This is my primary car, it goes everywhere, this one," he said.

"We just drive from one town to the next and charge again, drive to the next
town and charge again.

"If I charge from a public charge point I can charge it in two hours, if I
charge from my own solar I can do it in two hours, if I'm charging from a
standard wall outlet it will take me about eight hours."

He spent about $35,000 converting the Hilux to electric but believes the
amount he's saved on fuel means the car has "well and truly paid for
itself".

"This is now 11 years as electric drive, this ute, and … the kind of
savings I've had, just in fuel alone, is more than $40,000," he said.

"The battery pack I've got in there is $23,000, so most of the electric
stuff is not that much (money), but batteries are the biggest expense.

"But that battery pack is going to give me more than 10 years of use and
it's going to be about 5 cents a kilometre for battery costs, so it's way
cheaper than petrol."

Converting vintage cars
The AEVA's Queensland branch chairman Graeme Manietta said he had noticed a
surge in interest from people investigating how to home-build their own
electric vehicles.

"As time progresses we found more and more people wanting to do this,"
he said.

"The main reason they want to do it is because, (a) it's cheaper than buying
an off-the-shelf unit, and (b) they've got something unique, so they might
pick an older vehicle or maybe a classic and they will convert that to
electric.

"People are putting down the money to buy the components to do the
conversions themselves or employ someone else to do it for them."

He said many electric vehicle enthusiasts could not afford the output for a
Tesla or another manufactured vehicle.

"If you really want an electric car and you can't afford $50,000-$240,000
for some of the cars, this would be a good alternative as you'd probably
spend somewhere around $16,000-$25,000 and you'd have a pretty decent

The military has often led the development of technologies for defense and
warfare, but it hasn’t so much been the case for electric vehicles. Lately,
the US military has made some significant investments in EVs and they
started showcasing some of their work.

Defense Advanced Research Projects Agency (DARPA) recently unveiled
‘extreme’ in-hub electric motors for vehicles with military applications.

DARPA described the technology in a press release:

“Putting motors directly inside the wheels offers numerous potential
benefits for combat vehicles, such as heightened acceleration and
maneuverability with optimal torque, traction, power, and speed over rough
or smooth terrain. In an earlier demonstration, QinetiQ demonstrated a
unique approach, incorporating three gear stages and a complex thermal
management design into a system small enough to fit a standard military
20-inch rim.”

They are talking about in-hub 100 kW electric motors with 3 gear stages in a
thermal management system all in one wheel:

The electric vehicle tech starts at 1:55 in the video below, but I would
recommend watching the full video because there are some other cool
technologies in there (the off-road path prediction and reconfigurable
wheels are particularly impressive):

During the Association of the U.S. Army’s annual meeting last year, Donald
Sando, the Maneuver Center of Excellence’s deputy to the commanding general,
which develops future requirements for individual soldiers and the maneuver
force, claimed that electric vehicles will play an important role in the US
Army relatively soon.

He said during the meeting:

“In 10 years, some of our brigade combat teams will be all-electric,” he
continued “that’s a generational change. It’s significant; and we’re going
to do it; and we’re going to need industry’s help. There’s plenty of people
who say we can’t do it.”

We have already seen the U.S. military interested in specific EVs in the
past. Earlier this year, the U.S. Marines tested the insane all-electric
Nikola UTV and equipped it with guns.

Cor, while your GE controller might well have had similar (or identical) switch 
input requirements as the GE EV-1 SCR controller in question, it is worth 
noting that your controller was *not* an EV-1.  The EV-1 is an older, SCR, 
controller, while yours was a newer GE IGBT controller (I suspect one of the 
EVT-xxx models, where the 'T' appears to indicate "transistor", either MOSFET 
or IGBT).

This page provides pictures and manuals for several models of GE controllers 
(EV-1, EV-10, EV-100, etc.):



The EV-1 logic does require several switches to open/close in proper sequence 
(and sometimes timing) to enable operation when wired as originally intended 
(for lift truck applications where a key, seat, brake, and direction switch 
were all normally present), but when installed in an on-road EV (especially 
with a transmission), it is common practice to wire the controller to defeat 
the built-in safeties associated with these inputs.

 (U.S.A.), leds were not (but should have been) well marketed for use as
lighting. Old school thinking still touted using more (up-front) expensive
flouresent lighting to save electricity costs over (ancient-tech)
incandescents. I had a hard time understanding that when leds were (as
Lawrence mentioned) so much more energy efficient. But then back then, I
also had a hard time breathing the raw gasoline fumes as ice drove by, and
the lack of vapor controls at gas pumps.

[fast-forward 4 decades] ... as I previously posted, I am making efforts to
relocate closer to the San Antonio (SA), TX VA (Veterans) Hospital facility
(VA sez I can't get assigned there until I have a SA mailing address - think
old school government/military paper metrics). Until then, I am running back
and forth between where I have been staying since the beginning of the year
(near the Temple, TX VA Hospital) and going hours south to work with a SA
Realtor.

The owners of the place I am staying at have been kind to me. Locals wonder
why I am paying twice as much for a room at this business rather than at an
apt at half the cost (and a 1yr long lease). But it seems my continuous
monthly stay is funding repairs and upgrades for the owners ...

Remember this factoid.

Swapping out the average American home from Incandescent bulbs to LEDs saves
the same amount of power needed to charge an EV the American 40 mile average
per day forever.

In other words, no change to the grid.

50 bulbs saving an average 60 watts each for 5 hours a day is 15 kWh.
Charging an EV at 1.5kw for 10 hours a day is 15 kWh.

AND, just 12 solar panels (3kW) for 5 hours a day can then make the 15 kWh
per day FREE forever.

I had a 1989 Ford Ranger from the city of Santa Rosa that was converted to 
electric somewhere around 1994 in Grass Valley.
It used the 120V variant of the GE forklift drive.
Service manuals were not easy to dig through, but in my experience, there is 
very little that goes wrong with the controller card unless you miswire 
something. My only failures were blown (shorted) IGBT and freewheel diode. That 
will be detected by the controller card as voltage out of range during initial 
startup, because it will test for voltage present before closing any 
contactors, then try to pre-charge the power stage and verify that the voltage 
is doing what it is supposed to do (go from min to max) and only then it will 
close the big contactors to drive power.
It is easy to verify with a multimeter if there is any short on the switching 
transistor and diode.
Also you can follow the test wiring from the output stage back to the 
controller card. Compare to the service manual.

I had a Jet truck from that era. The manual was huge. A little hard to 
understand. Some how I got it running.  Loved how it drove.  However it seemed 
inefficient.  The motor/controller was noisy. What voltage are you running?  Do 
you have a 12 volt battery? As an option you might think about a Curtis type 
controller.  Up running in short order.  Lawrence Rhodes
