You mention other list that integrate mailing/forum well? Do you know what they are using? We should look at how others do it.
http://www.nabble.com/ has a free mailing/forum but also requires the dual signup procedure as well. But the forums have a cleaner look. The SuSe forums use vBulletin and they require a dual signup as well. However, it prompts you creating a forum account to signup with a single click. Personally, I think vBulletin has the nicest forum/features. And there are several mailing list integration modules but you have to buy before you try.
