Here's another data point: I've been using Treos (today's form factor) since the 600 first came out and have always kept my phone in my front pants pocket (all day nearly every day). With the standard KeyGuard engaged (I have it set to 5 seconds after the phone is turned off), I've never had my Treo accidentally make a phone call from my pocket. So, you might want to revisit some of those failsafes that you're bypassing if you're getting incidental calls made.
