Jimi, As far as hazards..... don't forget to DUCK when you screw up a cast (I know from painful experience)! Other hazards would be just the health hazard from the lead, either from skin contact, fumes, or getting any water into the molten lead (BIGTIME splatter!) On a lot of the barbell eyed flys I tye, the eyes are there for hook orientation in the water. If I want the fly to ride point up, I'll put the eyes on the top of the hook. With casting the lead, from your mold, on the hook I would think that it would be like putting a tungston bead on the hook and it wouldn't change the way the hook rides. If you are just going for weight then it should work great.
