My G5 does this, even with the volume turned down the start up chime sounds, you have to mute it.

just hit the mute key on the keyboard before you shut down and after it's rebooted hit the mute key to turn it back on (to the volume it was before you hit mute the first time

OK, I admit defeat on this one. I just tried restarting my iMac with headphones plugged in, and sure enough the startup chime came through the speakers loud and clear. This is a NEW behaviour. It's time to go in search of an Apple Technote for this one. Perhaps someone else will find the answer faster than me...Ronnie? Anyone? :-)
