You are almost there. If you have formatted a 40Gig drive, why don't you install XP in the formatted portion? :~) (Sorry, I couldn't resist.)
If it displayed as a healthy drive, what was the capacity? In disk management you can see all partitions when preparing the drive. If you see more than one partition on the drive, delete all partitions until there is only one big unallocated space. Then create one partition and format it. It may not take up all the space but should only leave a small amount of unallocated space. There may be 5 - 20 megabytes. 478 MB is much more than should be left.
