The leap from OS6 to OS7 is more of a driver update, once you pass OS8 things are different. I dont recommend HD SC Setup for nuking the drive and I do mean zeroing the drive not removing the visablable partiton and re-initalizing a new one. I do not recommend straying from apple tools lightly nor do I recommend leaving any other formatting tool after the job is done.

I think the extra info we now have does indicate that it's a driver problem. I must admit that I'm very keen on completely re-formating drives before re-using them. Although not available to everyone, I have found that using a SCSI PCI card in a PC :-P is the best way to re-format and verify any hard drive. I keep an old PC with a BusLogic card for this purpose.

I have had very good success with FWB RAID tool kit sw in creating single, mirrored, and striped partitions. However, I only use this with non Apple drives. It works well even with OS 6.
