Just shooting from the hip, it sounds to me like you are dropping
encoder counts. During my HNC conversion, I had threading problems. One
of the problems was that the spindle encoder was losing counts due to
VFD noise (the other was, my axis acceleration settings where too low).
I put a filter on the VFD mains input and the problem went away. I could
see the problem with Halsope showing irregular encoder pulses, and with
Halmeter giving me varying numbers of encoder counts between index
pulses.
