After hours of phone calls and much lamenting, the huge print is done and looks fab. So that others may benefit from my pain, here is what I learned and how I solved my problem.
#1: Don't try printing huge files from CS2 on an intel based Mac (at least not on a Macbook Pro with 3 gigs of RAM). Since the program is not intel coded, it is running in an emulation mode, and the OS and/or program combination can't handle the large file. #2: CS3 beta does not reliably handle files in this size range, even on an intel based Macbook Pro with 3 gigs of RAM. Even tried saving as a PDF to try printing from another application, and that didn't work either. #3: Per HP support, there are known issues with printing large files to a Z3100 (other Zs? too?) via a USB connection. It was strongly recommended to use the ethernet connection built into the Z. As I've become accustomed to wireless network access at home, I neglected to remember the ethernet port on the Macbook Pro and that I could easily connect with the Z3100 using the supplied ethernet cable. #4: and the winner is... My solution that actually printed the humongous file when Macbook Pro and CS3 beta failed, was a study in "if it's not broken, don't fix it", which in this case could be paraphrased to, "If it just runs slow but works, don't upgrade". I thought, "If CS2 is PowerPC native, might I stand a better chance of getting this file successfully to the printer from a PowerPC based Macbook?" I dug out my 12" 867Mhz G4 Macbook and fired it up, and made the suggested ethernet connection to the Z. It took close to an hour to spool the file out of CS2, and then another 75 minutes to print the 41"x 88" print, but it worked and I was very happy to make my deadline. Hope this saves someone headaches down the road. Lets keep our fingers crossed that the file handling bugs in CS3 go by the wayside between beta and release v1.
