David, Damn, I've seen this done only once before and if my diagnosis is correct then you most likely have damaged the new driven friction plate. The symptoms suggest that the friction plate has been installed the wrong way around. The plate is usually marked "flywheel side" to avoid this but it's not always the case on aftermarket plates. The hub spline collar protrudes slightly (~1/4") on the pressure plate side, so if it is installed a' about face, this makes the plate sit out from the flywheel in the normal engaged position and that's why you don't get drive in what is the engaged position. You usually do hear a metal on metal noise when you start the engine, but as you had no exhaust connected it probably wasn't noticed.
With the clutched installed like this, when you push the pedal down to hopefully disengage the clutch, the pressure plate will bend the friction plate to the point of contact with the flywheel and you actually get drive. It goes without saying that you'll need to pull the gearbox again, but importantly, don't put your foot on the clutch anymore until you investigate and correct the problem. Anyway, finally put the whole thing together and kicked it into life, loud as hell coz no exhaust and heres the punch line: The clutch it working backwards!! If you don't have your foot on the clutch you can change gears and put it fully into gear etc etc. and if its in gear when you put your foot on the clutch the car starts to move! Ie the clutch starts to but doesn't fully engage while PUSHING ON THE CLUTCH! So my question is: What the hell have i done?! How is this possible?!?! The clutch place said it might be the spline in the middle of the friction place (brand new) has been bent by the weight of the engine and the friction plate is now sitting crocked or something? I dunno.. it just doesn't seem possible to me. Oh and the actuator arm moves correctly and everything and i checked its pointed on the pivot point correctly before assembly. Any clues guys? I imagine i'll be pulling the engine out.. again.. grrrrrrrr...
