There's only one way for the sled to go in and be secured by the catch.  The
standard HD sled is too long.  I assume that the sled used for the zip drive
bay must be slightly shorter?

no its not shorter, can it be that you fit the sled wrongly ? and you dont need any sled - just squeeze a small piece of some styrofoam material and the hd will sit as safe as ever. aslong as you can put the lid on who cares what it looks inside ? - ) you can also fit an extra hd behind the cd and inbetween the powersupply.
