Adam,The VHB tape is only what holds the port light in place. It is the Dow 
Corning that does the actual sealing. I am experimenting with installing my new 
port lights, on my LF39, only during the cool part of the day and keeping the 
plexiglass out of the Sun as much as possible. On my last boat, LF38, I 
installed them during the hottest part of the day, and after some time I found 
a couple of leaks. These were where I had less than a 1/4 inch gap for sealant. 
My thinking on this is that the plexiglass expands when hot. I figure it is 
better to squeeze the sealant than have the plexiglass pull away when in 
shrinks when cool. I also rough up the edges and anywhere the sealant will be, 
along with minimum 1/4 inch gap. I am replacing both side port lights 6ft long 
by 8 inches tall, and 3 hatch lenses. FWIW.

Adam I just replaced a port light using VHB tape and am very pleased with
results.  The tape with the Dow silicon sealant are very secure and
waterproof.  Follow the good advise of our fellow listers and the project
will go well.

Adam, I have a 1978 C 36.  I replaced my ports with Bomar 2000 Series opening 
ports. I had to make the openings slightly larger but it worked well and 
I've not had any leaks since they were installed in2006.

I took two pieces of Plexiglas (1" x 2") and stuck them together with 3M
4991 VHB tape.  No one could peel them apart without tools.

The problem with 4941 is the thickness at 0.045", which is one half the
thickness of 4991.  It won't deal with surface irregularities as well.

I used VHB 4991 (0.091" thick)  which seemed to work fine, but another
lister suggested a different VHB tape (above) which seemed to makes sense.

My "trick" was to attach a couple of small wooden blocks to the getcoat
below the window location and another at the end of the window with regular
double sided tape, to locate the window.  Then I applied the VHB tape to
the cabin top.  I aligned the window against the blocks and pushed it into
place.  Then I remove the blocks.  Worked perfectly.

Yes, as they say you get one shot with VHB tape in putting the ports in place.  
But this is super easy (and probably better) to do by yourself.  

Like any thing else, the trick is preparation.  Before removing the outer film 
on the VHB,  align the port where you want it.  Then take some wide masking 
tape and tape the port in place with two long strips.  Run the tape vertically 
from the middle of the port up into the cabin top, but have the strips located 
along the ports at about 1/3 from each end.   The tape acts like top hinges. 
Take the time to tweak the final placement, and when ready, swing the port up, 
remove film from tape, slowly swing it down and press. Works like a charm.  I 
did all 4 of my fixed ports this way.

Not I.  Silicones are one of the few sealants compatible with acrylics.
Silicone can be removed from gelcoat with silicone remover.

When I did mine (same scenario) i used a wire tooth brush and a couple of red 
scotch brite pads in my cordless drill. In the corners just the scotch brite 
with thumb pressure. Fill in low spots, and sand smooth. Wipe everything down 
with acetone. It helps to have spacers and a second pair of hands when 
installing the Windows. Lay spacers on bottom edge of cutout and roll window 
into place. The tape grabs instantaneously, so you get one shot at it. Once in 
place press window against tape for a good bond. Tape edges and seal. I also 
rounded the hidden edges for a better deal with the DC 495. Good luck. Only 
took 4 tries to figure out how to do it.

starboard cabin port.

Question.  When I replaced the window about 8 years ago I use Sikaflex 295
and their primer.  Now I am going to use 3 M tape and Dow 795. I am looking
for suggestions on how to remove the Sika products.

I recently purchased a Lewmar Standard Portlight roughly that size (Lewmar size 
#1).  I am about 1/2 way through installing it and am pleased with the fit and 
finish.  I used Lewmar's web site's excellent dimensional and installation 
information to make sure it would fit in the same place.

I bought it through West Marine after searching the interweb for suppliers.  WM 
was offering 10% off and free shipping that week.

The Lewmar portlight is replacing a very old Fuller Brush white plastic 
portlight that may have served well when new but after years of racing abuse it 
allowed water into the core.  The leak was between the molded portlight pieces 
and not readily apparent.

I am looking to replace the small portlight  in the aft end of the pilot birth 
on a 29mk1.  It looks to be  6x13 in size.  The current portlight has an 
protruding lip, and since the portlight external is in the cockpit, this lip 
has been stepped-on, broken, epoxied, and globbed to death.

Are there any recommendations on which brand and model portlight one should use 
for a more flush-fitting functional access.

I looked at the Fuller direct replacement but was spooked by the way water 
worked itself between the molded pieces.  The Lewmar also spiffed up the 
cockpit.  Maybe a newbie boarding the boat for the first time will think it is 
only 20 years old not 40+.

It has been a few months since I removed the Fuller portlight but what I recall 
is the water seeped between the outer flange and the inner flange leading to 
the opening.  The original molded piece had been damaged by years of crew 
resting a knee or foot on the flange when working the cabin top winches.

When we bought the boat in 98 I looked the joint over and it appeared to be 
water tight.  What I found when I removed the portlight was rain/spray water 
worked its way between the inner and outer flanges.  The original Fuller 
portlight installer (not Bruckmann) did not seal the exposed balsa.  I became 
aware of the problem when water began leaking out of an interior screw hole 
near the bridge deck / vertical bulkhead intersection.

My guess is the water intrusion started 20 to 30 years ago.  By mid April I 
will have rebuilt the affected areas with West System epoxy, new balsa, and new 
glass layup. The boat may heel a little to starboard after this but my repairs 
will outlast the rest of the boat.
