 influence, but not enough to overcome the fact that copper has roughly
 twice the conductivity (both electrical and thermal) of aluminum.  You'll
 need twice the cross-sectional area in aluminum as you would need with
 copper to achieve similar performance.  Your 1.75 inch test shows a lack of
 proportionality, but that's likely due to short straps and how the current
 flows locally from the bolted joint.

 I'm thinking your best bet is to use copper conductors and be very sure
 all connections are thoroughly greased (Noalox, Vaseline, whatever) to
 ensure all moisture is excluded from the joint.  And I would re-grease them
 once a year.

Hi Matthew,

I have purchased direct from CALB in China which went very well but slightly 
scary as it is payment up front.
You need to find an importer to ship inland from the docks or pick the 
consignment up yourself.

Have you tried looking at prices from European suppliers?

I have purchased successfully from ev-power.eu and there is another in Holland 
called newelectric at www.newelectric.nl

Newelectric are a European stockist for Jack Rickard's EVTV store but I have no 
idea how much they actually have in Holland.
I have though purchased successfully from the US EVTV store.

A quick Google may find others.

I bought a batch of ThunderSkys from Evergreen in Hong Kong about 2008.  
Wired about $30k to them.  That was a bit uncomfortable.  But the deal 
went smoothly.  I have not heard of anyone being burned importing 
cells.  I drove to Houston to pick them up from an importing agent.  The 
duty plus fees were about $1k additional.  The importing agent was 
willing to forward them by common carrier but I am only a few hours from 
Houston.  What was the name of the company that gave some customers some 
grief a while back?  EV Components?  I bought some cells from them 
without incident but I believe some other customers had some trouble.  
From the information I have seen, I have to conclude importing is safer 
but more tedious.  A California company (Balaqon?  Something like that) 
is now selling ThunderSkys domestically.  I've also bought some cells from

Why not use tin plated copper bus bars.  This is what we use in our electrical 
equipment.  You can also get plated aluminum bus bars and wire terminals that 
is normally use in overhead line equipment. 

When purchasing bus bars, wire terminals, circuit breakers, circuit breaker 
panels and switch gear,  some times in the larger fittings it, it may have a 
stamp on it CO-AL meaning that it is approve for for either Copper or Aluminum 
connections.

You can get the plated copper bus bars in long lengths and cut them to size.  
You will note that the cut ends will show copper.  In wet locations, coat these 
cut ends with silver paint or epoxy silver paint.

Go to a local wholesale electrical supply house to see what sources and 
manufacturers they sell.  Some times you may able to buy from them if you list 
yourself as a Electric Vehicle Research Systems or sometime like that.  If you 
cannot purchase directly from them, find out what electrical contractors deals 
with this supplier and go to the electrical contractor to pick up a purchase 
order with all the items and stock numbers listed.

Some times these electrical contractors may have varies lengths of these bus 
bars left over from a job.  

I plan to use plated copper bus bars when I use Li-Ion cells.

  A quick comment: Pure metals are much more conductive than alloys. Most 
  hardware store structural aluminum is going to be some alloy -- not what 
  you want as an electrical conductor! Look up the conductivity of the 
  various aluminum alloys and you'll see what I mean.

  Get some PURE aluminum to test. If you have to get it at Home Depot, 
  then buy some aluminum *wire* and spread out the strands to make a flat 
  strip.

  There are also aluminum solders. They actually work pretty well. You 
  could place a bunch of strands of aluminum wire next to each other to 
  make a flat bar, wrap a thin piece of aluminum flashing around them to 
  hold them in position, and then solder them together at the ends. Drill 
  a hole in the ends of the bar, and you have a high conductivity (yet 
  somewhat flexible) inter-cell jumper.

I remember the Thundersky problem..
This is exactly why I am asking the EVDlist for real life experiences 
bringing a small order (48 volt and 120 battery pack that came from China).  
Sounds a bit scarey, has this happened to any of us?  
Two outfits have said they will ship to my favourite port.  What happens then? 
I assume I then hire an agent of some sort to do the paper work and either hand 
over the batteries or help organise trucking to the center of the US 
(Colorado).  Just in case, are there any folks on this List in the business who 
could put together the 48 volt pack and the 120 volt pack to my specs 
(dimensions), with whatever BMS is needed?  I would prefer to keep this in 
country than involving the whole world!

I have been a Registered Nurse since 1986, an LPN since my Army medic days.  
Combined with being a factory trained BMW motorcycle mechanic, I've had a very 
interesting career path and a GREAT skill set.  Got disabled by some botched 
gall bladder surgery a few years ago (at the hospital I worked at - Penrose 
Hospital, in Colorado Springs - they then proceeded to fire me because I could 
no longer do the work!)

The situation Lee describes dates to 2000-2003?  Something like that.  I 
know nothing of the situation but I believe they were LCP cells.  
Starting about 2005, LFPs were the preferred cells for conversions.  I 
know of no quality or delivery problems with ThunderSky LFPs.

If there is a platting house nearby, they won't charge much for a basket of
copper bits.  Could be far less trouble than manual tinning.  Nickel might
be better choice in that case.  Of a flash of nickel under the tin. I would
do tin/lead dip if I was not concerned about ROHS and had a plater still
working with that. It is a much better coating in so many ways.  If you
could find an old solder pot (for tinning leads and such) you could do that
yourself for smaller parts.

  You will note that the cut ends will show copper.  In wet locations, coat
  these cut ends with silver paint or epoxy silver paint.

 Why not tin them with solder?  I would think that that would bond and
 protect better.

I went to a drive EV thing last week and made a small circuit in a Tesla
S.  My first high powered EV experience.  I pushed the pedal (not floored,
just goosed) at 65mph and was shocked.  If I am looking at the road when I
do it, and then immediately check the speedo it is north of 75mph.   The
switch flipping nature of it is what is wild.  Of course, this is exactly
what 0 - 60 in less than 5 seconds means.  Less than a second to gain 12
mph.  I suspect at lower speeds it has to detune a little to maintain
traction.

Far too much power for my tastes. Makes me want to see all of what it will
do.  Fortunately, I can't conceivably spend the cost of a modest home on a
car.

That's GREAT to hear, John! BTW, what are you using for a BMS with the 
Leaf cells?
