Rapaz Tive o mesmo problema a um tempão atras. Tente zerar o blocos: mdadm --misc --zero-superblock /dev/sdx e depois inserir novamente no RAID. Na epoca eu tambem tentei de tudo, recriar com RAID com apenas 1 disco e depis fazer um grow, zerar o super-bloco e ...nada... Só consegui
