I've also come to realize that it's not just the email but even
printing a page from the browser. And it affects Firefox, too. This
appears to be something new 'cause I know I've printed web pages
recently and they were fine. I've posted screenshots to Flickr:

Please don't start a new thread, reply to the existing one.
I notice that your print_paper_data is set to 256, but all of mine are
set to 1. What happens if you try that?
