Hi Susan, I have made many square pillows from construction foam. I use a bread knife and cut very slowly, making several shallow cuts the length of my finished product. The foam I have is black, so I mark it with a silver-colored marking pen. It will wash right off the knife, especially if you wash the knife soon after you are done using it. The size I make, I can cover with fabric the size of a bandanna. I use T-pins to pin it in place, just on the sides, no need to fold underneath, which would make a lump as well as causing your pins to be poking upward. What I'm curious to know is what are you using for inexpensive take-home bobbins for these girls? I have made lots of pillows using the pink, blue or green insulation foam from the builders merchants you mention, Susan. I use a knife with retractable blade that I get from $ store that has the segmented blade that can be broken off when it gets dull. The pillows I make are octagonal, first I cut an 18inch square and then cut off the corners. I use a metal ruler and make a fairly shallow cut with about one segment of blade, then I push out several segments and with the initial guide line I make a long deep cut through most of the thickness of the foam. After I have cut the shape I then trim off about a 3/4 inch angle along the edge, if necessary I shave off any very sharp angles to make a nice edge. I find that the slightly curved edge makes a more comfortable pillow and is easier to drape the covering fabric over. Hello everyone A serrated knife was recommended to me for cutting builders' board/hard foam, so that's what I used to cut inexpensive pillows. Draw guidelines then 'saw' carefully through the lines in deliberate movements. Use a piece of the foam as a self-magnet to pick up the bits. You can also use a piece of the foam to sand the cut edge (sounds weird but it works). I used a steak knife on builders' foam. It was messy as little pieces went everywhere and it was full of electricity so the pieces stuck to everything (including me). I used a foam cutter from Hobby Lobby to cut a pool noodle and it worked great. But the materials are different, so I don't know for sure. I have just done some innovative carving on ethafoam using the classic Ginsu knife, and it really worked well. If you want straight lines, a box cutter, (kind of razor blade thing in a holder) and a straight edge works well. Hi Susan et al I have just made a foam pillow, so here are some suggestions: The foam you will buy will probably be bigger than you want , so trace the size and shape on the top by pencil or felt tip pen. cut using a hot wire cutter, my husband constructed one for us. It is similar in principle to a wax embedder that beekeepers use; essentially a wire that is heated up and passes through the foam cutting it (think wire cheese slicer). When the foam is cut to size you need to cover it. Ask you local friendly quilters for off cuts from their last quilt, you need the batting. Cut this to size to comfortably cover the top of your pillow. You may need a second layer. Now cover the lot with plain fabric. You do not need to sew it, simply pin it in place or use hot glue. This year, one of the considerations is to make construction foam pillows--like the ones that are sold for $5 at IOLI convention. This would allow each scout to have a pillow to practice at home for a very reasonable cost. I saved my CF pillow from Sacramento & luckily it has a bar code on the bottom so I should be able to find similar material at Home Depot or Lowes. My question is: how to cut/shape this stuff?
