Is the flash locked on a specific zoom setting, or is it zooming with the lens? I had a whole set of shots that I shot with manual flash that were *really* inconsistent; I finally realized that the ones that were over-exposed were zoomed in further, and the flash was concentrating the same amount of light on a smaller area. So, if you're doing manual flash, then lock the zoom before you meter.
