Is the flash locked on a specific zoom setting, or is it zooming with the lens? I had a whole set of shots that I shot with manual flash that were *really* inconsistent; I finally realized that the ones that were over-exposed were zoomed in further, and the flash was concentrating the same amount of light on a smaller area. So, if you're doing manual flash, then lock the zoom before you meter.

Scott, I think you hit the nail on the head, sometime during the event, actually toward the end I did notice that the flash was not zooming. Was it not zooming during the whole event? I was using the 550ex on strobo frame. Now I have been testing the flash in both auto and manual mode with camera in both manual and auto modes along with wireless flash using 2 550ex. Some interesting and strange things can happen with the camera settings if the flashes are not set properly for wireless and also if set for wireless and you try and use auto mode on camera. Anyway , I think that I am getting more consistent with these tests. Although I thought I had it all figured out before the event but in the haste of taking the pictures in a fast pace one forgets to constantly to check the camera/flash settings.
