First of all, thanks to those who responded. I've decided as a first step just to call my local Mac repair place and ask them how much they'd charge to do what needs doing.

I would quibble just a little with Phil's suggested order, though. I would *first* install Panther on the pristine FireWire HD (and do the online updates) and *then* worry about moving data over from the internal HD. I would also, wherever possible, reinstall applications from the original installation CDs and/or VersionTracker downloads instead of just copying them from your existing HD.

There's a major irony here in that the probable reason my disk is failing is that I've been devoting tons of time in the past week to downloading and installing post-Panther Apple upgrades (something like 80 MB of software), Sibelius III, Finale 2004 (followed by its upgrade), driver upgrades for OSX Panther etc. etc. Not only is the prospect of doing this all over again more than daunting, it suggests to my paranoid mind that doing so will shorten the life of the replacement drive.

I think I'm gonna leave this to the professionals.
