I tried pasting the result into an email but it was rejected by the list for
being too big, so please see the attached text doc.

I added 10.254.1.238 as a Host Alias of the rplemail.ruralpress.com mail
domain in the IMail Administrator. I then restarted all services.

I think you may be right, as the output talks about an "invalid http header
or connection type"

It may pay to ensure that the IP address, 10.254.1.238 is defined as an 
alias for that host.  That would not explain the inconsistent nature of 
the problem, but it's something to try.
