My experience with leJOS is that it is notoriously difficult to
download the programs. Generally, my Mac would either not get
response from the RCX, or it would fail in a manner similar to what
you're describing.
Last summer, I devised a solution that solves the first problem (no
contact) and greatly reduces the chance of the second. I simply
constructed a cradle (with LEGO bricks, of course) for the RCX that
holds both the IR Tower and the RCX in a fixed position relative to
each other. It generally works on the first (failing that, second)
attempt.
Of course, this means that I have to physically disonnect the RCX
from the rest of the robot when I want to (re)program it...
