Don't use brute force! Get a torch and a long piece of 6mm rod and try pushing the tensioner against the internal spring and try and align it by having someone move the crank a little each way as you pull the chain tight against it. It is work the trouble when it goes back in after even 30 minutes. Otherwise of with the cover. You can make up a tensioner that will not pop using a roll pin fitted to a hole drilled in the rubber and loctited into position with bush lock.
